Been having problems with cured powder cracking under bolt pressure.
Usually try to do up bolts from behind where possible but sometimes have to pressure up to a threaded hole.
Using flat washers but they sometimes crack it as well.
To much pressure.[mabe] If you were using a screwdriver to tighten them they probably wouldnt crack. But it sounds like you might be using big wrenches and you can only go just so tight before the metal starts streatching and bending to meet the part its getting bolted to. Powder is pretty hard but it is softer than the two pieces of steel its getting squeezed between. Mabe try masking where your larger bolts and washers go that are requiring lots of torque.
